For Brawl's shoulder's, just put some nail polish or a dab of superglue on the ball joints where the struts connect to the turret. Tightens them right up, and folding the smaller tabs down onto the struts helps keep them in place as well. Doing that did WONDERS for the playability factor for me.
As for Bumblebee, I really don't think he's all that defective. Every one I've heard of breaking has been due to someone trying the button, not pressing hard enough and giving up, and then manually flipping the hood down, which breaks the locking tab. I've got one of the supposedly "defective" ones, and I've transformed him probably 50-60 times at this point with no issues. And the automorph button has even gone from "almost ridiculous" to press in to a nice "steady but even pressure" to activate. Also, I'm pretty sure the automorph in the legs is "moving the feet causes the backs of the calves to move" and not vice versa.
Barricade I've had no problems with after gluing that damn arm gimmick shut :) And there's even a nifty mech mode for Frenzy here. (http://www.tfw2005.com/boards/showthread.php?t=136811)

Jazz and Bonecrusher I agree with you about, although I've had all kinds of fun with Bonecrusher's quest for the perfect hug.
Maybe he's like a REALLY advanced case of that problem that keeps cropping up with people I'm trying to teach to shoot. Especially the younger generation (oh, man...I just said that...) who keep trying to turn the blasted pistol SIDEWAYS. Which effectively removes the sites and has on one occasion caused a hot piece of brass to shoot right into the loose open top of a guy's pants.
Jazz wants to be EXTRA cool, so he turns his gun entirely upside down! Which is why he has no face after ejecting brass went up his nose.

Personally, I've been shoulder-mounting the gun. The little ring thing on the underside was made to snap into the place where the shoulder shield attaches in car mode. It wouldn't really work for sniping, but it looks less awkward than fitting it into his hand.
Barricade would very much be a highway pursuit car. The Alabama State Patrol was the first outfit to use cars of that size, back in the 70s (they ran rodded-out AMC Javelins*); based on interviews I've seen/heard with the guys who drove 'em, either they'd call a squad car to pick up and follow them... or just throw the perp in the trunk. :D
Not really that big a nitpick, really, but the fingers on Barricade's left hand can rotate up just like the ones on his right, only not as far due to the bulk of the punching mechanism.
